I beat the game with all 242 stars this morning. Really, it only took me about 3 days to beat it with Luigi. Here are the hardest levels I completed:
8-bit Luigi Coin Level
Battlerock Coin Level
Bouldergeist Daredevil Run
Pretty much all purple coin levels were hard, but the 3 levels above gave me hell the when I played them as Mario. Everything with Luigi was easier. Probably because I'd done them before.

And I have to agree with you. The Bowser level is extremely easy until the lava-bullet-bill part.

only hard part in the game was the "luigi's purple coins" (Toy Galaxy)...that was a pain in the ass the first time with Mario, but i beat it first try with Luigi.

My most hated levels were Rolling Gizmo, and Bouldergeist Daredevil Run. Though they weren't difficult, the Purple Coin levels where the coins where spread throughout the level were annoyingly tedious. (Read: pain in the ass)

Any of the Purple Coin challenges. Simply because in certain times I'll have about 90 of 'em and then I'd accidentally fall off a cliff or something. Having to restart the whole thing over again gets frustrating.
The Luigi purple coin stage wasn't so hard once I realized you didn't have to get every coin. XD

i really hate luigi's purple coins. i once got them all, but fell out of the level when i went to get the star. ... but i will try again. bouldergeist daredevil run was a piece of cake after a few tries, but it was really, really frustrating, too. i have now 117 stars with mario, and i don't have:
luigi's purple coins
that desert level with purple coins
and some random one which i don't remember. but it's a purple coin level. : D they're soo frustrating, 'cause they take so long time to beat 'em up, and when you have collected all the coins and go to get the star, if you die, you have to do it all again. i hope you understood. : D

So far (only at 72 stars), the cosmic comets have given me the most trouble. I probably did each of the races 15-20 times before everything fell into place and I got the stars. I really hate the race segments of this game in general. Maybe its cause I'm a semi-old fart and my reflexes are going.

Really? I've found the Cosmic Mario races pretty easy. The Bouldergeist Daredevil Run wasn't too bad, but I do remember dying at least two times before I completed it.
The Ghostly Galaxy Purple Coins mission was pretty hellish for me and I failed at least eight times before I finally got it. On my fifth try, I managed to collect 100 coins and just when I was aiming for the centre, Mario kept getting pulled around the Power Star and I died. I was really pissed off hahaha. 
The lava cylinder from the Galaxy Reactor mission was probably the toughest; I died at least fifteen times there. I managed to beat Bowser in my first try though.

I approve this post. 
The only trial galaxy that I really had a tough time with was the bubble one. Man, I was swearing about that thing.
As mentioned in another thread, I spent nearly 2 or 3 hours trying to beat that Bouldergeist Daredevil Run before Youtubing it. After that, it only took me 2 tries. Thank God I had the wrist strap secured on my Wiimote because otherwise I'd be buying a new one of them and a new TV.

Yeah, the ray surfing. I sucked at it at first but with a lot of practice.. and i mean ALOT! 1 hour later, i did it, the last run before i beat it i was like 3 metres away from the finish line, i did this little swivel thing and fell off the stage =[

I havent gotten as far as some of you guys but i beat Bouldergeist daredevil run my first try. The Trial Galaxies are the hardest for me =[
